Casting: The Process Most Shops Won't Show You
Walk past the fabrication bays and you'll find a dedicated casting operation running in parallel — and this isn't a corner of the shop with a hobbyist furnace. It's a production-scale setup handling aluminum casting for automotive-grade components.
The logic is simple: some parts don't start as tube, sheet, or billet. Brackets. Mounts. Flanges. Housings. Components with complex geometry that would be wasteful — or impossible — to machine from solid stock.
These parts are born in a mold.
By keeping both fabrication and casting under one roof, we eliminate the supply chain gap that forces most workshops to outsource cast components, wait on third-party lead times, and pray the tolerance stack doesn't drift. We control the entire part — from the first pour to the final weld.
Intercooler Brackets: Where Casting Meets Real-World Load
A perfect example is the intercooler mounting bracket — a component that looks simple but carries real engineering consequence.
An intercooler isn't light. On a turbocharged platform pushing meaningful boost, the core and end tanks carry weight, pressure, and vibration. The bracket that mounts this assembly to the chassis isn't just a spacer — it's a structural link. A poorly cast bracket with internal porosity, inconsistent wall thickness, or alloy contamination can crack under fatigue. And when that bracket fails, the intercooler is no longer supported. The piping takes the load. Things start moving where they shouldn't.
Our cast intercooler brackets are poured from the same aluminum alloy families we use in our fabricated charge-air components — meaning thermal expansion rates match, galvanic corrosion risks are managed, and the bracket is designed as part of the system, not an afterthought.
The casting process itself involves:
Pattern and mold design tailored to the bracket's load path — we orient the pour so that the highest-stress zones solidify with the densest grain structure.
Controlled cooling rates to minimize internal porosity — because you can't see a void inside a finished bracket, but the dyno and the road will find it.
Post-cast machining on critical mounting surfaces — the bracket comes out of the mold near-net, then gets faced, drilled, and tapped on the same CNC mills that handle our billet work.
The result is a bracket that bolts up with the same precision as the intercooler it supports — no shims, no slotting holes with a die grinder, no "close enough."
